With a brownfi eld project comes control integration challenges. The Khumani Iron Ore Mine'srnsecond phase expansion posed a number of challenges as there was substantial brownfi elds workrnconducted. The fi rst phase was the compilation of the modifi ed process functional specifi cationsrnfor the project. The second phase was an audit on all of the operational sequences; this includedrna comparison between the SCADA sequences, sequential starts analysed from the historian datarn(with the potential for improvements made by the plant operators in manual start-ups) andrnwhat was proposed in the process functional specifi cation. Differences, inclusions and missingrnequipment were highlighted. The third phase was the comparison of interlocking and controlrnin the PLC with the updated process functional specifi cation; this was done during the codingrnprocess. Running parallel to the three phases was the SCADA integration; tie-ins to the existingrnSCADA were conducted on maintenance days and shutdowns, in many instances with 'dummy'rnequipment to get the operational staff accustomed to the new interface. This paper details each ofrnthe phases, the success of this methodology as well as the pitfalls experienced.
